Procedure for replacing drive in a RAID 1 config
Drive 0 went bad in a Dell E310 with two drives setup as RAID 1 (Mirrored). Now, I can physically replace the hard drive without assistance, but what is the procedure for getting the data copied over to the new drive?
Here is what happens while still on the old drive: The Windows XP will attempt to boot up but get stuck at the black screen with the Windows logo. When I boot into safe mode, it stalls loading mup.sys and eventually BSOD with iastor.sys error. I ran diagnostics and drive 0 failed, but drive 1 is okay.
Dell will be providing me with a 320GB drive to replace the original 160GB SATA. The 160's are not available anymore. When I physically replace the bad drive, what steps do I need to take? I am concerned that if I do it wrong I will copy the wrong drive over and lose the data. I was unsuccessful in finding a document that details this process.

Well I hope it is that easy. However since I can not boot up off the second drive alone, I suspect that there is more to it. I think the boot partition is only on drive 0 and that I am going to have to rebuild that before Windows will load - recovery of the rest of the data may auto-magically happen.

Note I am assuming your E310 is like my XPS 410 for RAID.
Normally the system should still come up with a failed drive. But you could break the RAID Array by pressing CTL I at start up. I assume you have Intel Chip Set.
After breaking the array open the computer and make you have the good Drive hooked up to SATA port 0.
Assuming it comes up you can then use the Intel Storage Manager (Control Panel on XP) or program under Vista, to migrate the good to RAID 1. The migration will take about 1 hour or so I am guessing.
The 160KB of free space on the new drive will not be available but in the future you could replace the 160GB drive for another 320.

I replaced to bad drive with the new one, powered up, system recognized the new drive, but it did not auto-magically rebuild the RAID 1. The Matrix Storage Manager ROM only has options for create, delete, & exit. System will still not boot. I am leery about deleting the RAID group to see if the system will boot because this has the potential for data loss. Maybe I will rebuild the OS on the new drive and see try to recover from the Matrix Storage Manager software.

You could try breaking the Array using CTL I at startup. The Intel Maxtrix software will allow you to migrate the working HD to RAID 1.
I have broken my RAID 1 array in the past with no problem. Ended up with two disk with exactly the same contents.
But since you can not boot I wonder if you have problem with both disk. You might want to move the good disk to another machin as a second disk to see if it could be read, and backed up to be safe.

Another option you have is to boot off the OS CD and try doing a repair. May fix the problem.
