copy from desktop to USB Drive

just copied directory from desktop to backup USB drive, size on HD 1.53 GB, size on USB 2.16 GB, same number of files on both.  I've been using USB's since they came out, never seen this before.  What happened?

Depends on the drive layout.  The flash drive many use larger sectors -- if so, and you have a lot of small files, they can indeed increase in size when you copy them over.

Volume Size Cluster Size
256 MB–32 GB 32 KB
32 GB–256 TB 128 KB

With 32k clusters 1000 files is 32 megs.    10000 files is 320 megs etc of directory space used that has nothing to do with the actual file size.

On fat32 flash drives you are limited to 3 gigs max file size.

On EXFAT flash drives this is not an issue.
