Ok, so if you hit CTRL-N from the main page to get to the Physical l Disks page, what does the drives show for Status? Does it show failed, missing, or just not there on that page?
If you remove and add replacement drive, what does it show up as under that page as well?
The only things that seems a bit promising is that when I plug in the old HDD the card tells me that "foreign configuration found" so it seems that the HDD is found outside of the RAID card but when I check in the RAID card config it's still missing.
Took a look at just now and the disk is found and the array is rebuilding. I can safely assume the rebuild will continue with the os fully booted? In other words, it doesn't have to stay in the raid bios till rebuild is complete?

You have to be careful with terminology: Looking for an option to "bring it online" can be dangerous. If you had found an option to "force online", would you have tried it? It would have corrupted your array/data. Your disk, as was suggested in this thread for the original poster's problem, is most likely in a foreign state, which needs to be cleared and the disk set as a hot-spare to begin the rebuild. If your disk does not show up, even as foreign, then it is likely bad and needs to be replaced.

Disk 2 Failure showed up so i replaced it with a brand new 1 TB Drive, hot swapped. Soon after that machine rebooted and showed foreign and i did Ctrl + R but this new drive shows as missing in BIOS under VD Mgmt. But it shows "Ready" when i ran DSET report.
You mentioned i have to clear it and set it as hot-spare. Can you please mention the steps?
What you will need to do is reboot the server to the controller (CTRL-R at prompt). Once there you will see it display a message indicating two choices; press to load the configuration utility or press to try importing the foreign configuration from POST. Press to load the configuration utility. Then highlight the Controller with Virtual disk and hit F2, then select Foreign Configuration, then select to CLEAR the foreign configuration. After that is done then press to view the PD management screen. Besides showing the individual physical disks you can also designate a physical disk as a hot spare. Scroll down and highlight the drive in question and hit F2, select MAKE GLOBAL HS from the list.
This should start that drive rebuilding to the array.
With OMSA showing differently, can you verify the version of OMSA you are using, as well as the BIOS and ESM/Drac revision?
Sorry the rebuild rate post was for the prior poster.
Normally it is a little quicker, but that is also a large array. If the server is still in production then it is going to take longer. Also, have you adjusted the rebuild rate on the controller? Default is 30%, but if that is lowered it will take longer as well.

Yes the controller bios (ctlr+r), however on all tabs (by pressing ctrl+N?) i get the missing disk or it simply displays 3 disks.
I can't reboot the machine now to check what it says, I can make some screenshots tomorrow if that helps.

Where are you looking at the drives? I assume the controller BIOS, if so what page are you on? The main screen or the Physical Disks page?

That is correct, it will continue rebuilding after you exit the controller and boot to OS.

How long should the rebuild take? It's at 45% now, 4 disks 2TB each in raid 10.
It's working production so more data is being written to the drives all the time but 12 hours seems a bit long for just 45%....

So you mean the Ready state should automatically become online if i give it time?
Where do i check the rebuilt rate setting?

When I make the Global HS, do i say Yes to the dialog "Do you want the global hot spare to give priority to the enclosure in which it resides?"
