There are those who maintain that nothing short of a complete redesign would have fixed the problem - which nVidia never did.

Are you referring to the ASIC (chipset) design is also defective? I thought the entire issue was the underfill that was used which could not withstand high enough temperatures. The closest I've seen of any possible change is this.

Of course that doesn't mention the 8600M GT or 8400M series specifically. What is worrisome are those random posts of people who've had multiple repairs after 2008

The way in which nVidia washed its corporate hands (in the US) of the situation speaks volumes.

You're just not going to get any sort of definitive answer.  In my experience, even those systems that were supposed to have "Fixed" chips in them fail -- multiple times.  The fact that nVidia settled this - and that the settlement includes absolutely no warranty on the replacement system or the repairs - pretty much answers your question, at least in as much as it indicates nVidia's lack of willingness to back up its repairs.
